However, the field has long since diversified: In addition to classic stereolithography (SLA), projection micro-stereolithography (PµSL) has established itself as a specialized advancement specifically designed for microscopically small, highly complex components. Both processes are based on the same fundamental physical principle—the light-induced curing of a photopolymer—but differ significantly in terms of exposure technology, component size, and field of application.

The common fundamental principle: light-based curing

In classic SLA 3D printing technology, a focused laser beam scans the surface of a liquid photopolymer point by point, selectively curing it along the contour path. This point-by-point approach allows for very large components while maintaining a high level of detail, since the resolution depends primarily on the diameter of the laser spot and is not limited by a fixed projection area.

PµSL takes a different approach: Instead of a moving laser spot, the system projects a complete exposure image—or a section of the image—onto the resin all at once through a high-precision optical system. A thin, continuously self-leveling membrane in the resin tank ensures a uniform layer thickness. This combination of area-wide exposure and precision optics makes it possible to reproducibly fabricate microstructures down to the 2-micrometer range—significantly finer than what conventional SLA systems typically achieve on an industrial scale.

Where PµSL Excels: Microcomponents with Mass-Production Quality

Vendors such as Boston Micro Fabrication (BMF) have specifically optimized PµSL for micro-3D printing. Depending on the system class, the optical resolution ranges from 2 to 25 micrometers, with manufacturing tolerances of approximately ±10 to ±25 micrometers—values that come close to the quality of micro-injection molding without the need to manufacture a mold. The process uses specialized photopolymers and engineering ceramic pastes, which are formulated to be biocompatible, heat-resistant, or particularly tough, depending on the application. Typical applications include small medical components, connectors, and sensor housings in electronics, microfluidic systems, components for high-frequency technology, and micromechatronics—anywhere where the smallest component sizes meet the highest repeatability.

PµSL is not limited to plastics: With high-purity aluminum oxide (Al₂O₃, 99.99% purity), BMF also offers a ceramic material for projection micro-stereolithography. A high-density alumina slurry paste is photopolymerized layer by layer and then sintered to 99.5% of its theoretical density. The result is microceramic components with impressive mechanical properties—approximately 2,300 MPa compressive strength, 400 MPa three-point bending strength, and a surface roughness of less than 0.5 µm Ra—combined with high electrical insulation and good thermal conductivity. This enables the creation of complex internal channel structures that would be virtually impossible to produce economically using conventional ceramic manufacturing processes—such as medical components with fine fluid channels, electronic insulators and antenna components in high-frequency technology, or wear-resistant tools and housings for harsh industrial environments.

Where Traditional SLA Shines: Large-Format Ceramic Components for the Aerospace Industry

The French ceramic 3D printing specialist 3DCeram Sinto impressively demonstrates the limitations of traditional SLA 3D printing technology. In collaboration with ceramics specialist Avignon Ceramic, the company developed a process for the additive manufacturing of ceramic casting cores for the investment casting of turbine blades and other high-stress aerospace components—customers for this technology include Howmet, Rolls-Royce, and Safran Aircraft Engines.

Conventional ceramic injection molding (CIM) reaches its geometric limits when it comes to double- or triple-walled casting cores. With the SLA-based C100 Easy 3D printer from 3DCeram and a jointly developed printable ceramic paste for directional solidification (DS) and single-crystal solidification (SX), however, it is now possible to produce geometries that were simply impossible to manufacture before. As early as 2025, a major, unnamed aerospace corporation began using the technology initially for testing military components—with a subsequent transition to small-batch production.

Core development, printing, firing, and finishing are now completed within two weeks—a process that previously took weeks to months; design changes can be implemented within hours without the need for new tooling. – summarized from the case study by 3DCeram Sinto and Avignon Ceramic

PµSL or SLA: Which Technology for Which Component?

The choice between projection micro-stereolithography (PµSL) and conventional stereolithography (SLA) depends primarily on the component size and the required level of detail. Those who need microcomponents in the submillimeter to centimeter range with the finest structures and tightest tolerances—whether made of plastic or high-purity alumina ceramics—are usually better served by PµSL in the field of plastic 3D printing, for example, for delicate medical technology, electronic, or RF components. On the other hand, those who wish to manufacture large-format components made of engineering ceramics that are subjected to high mechanical or thermal stresses—such as casting cores, turbine components, or satellite optics—benefit from the build volume and material diversity of traditional SLA processes. Both technologies therefore process ceramics, but on different scales: PµSL for miniaturized precision components, and traditional SLA for large-format, heavy-duty structures.

Post-processing: a critical factor in both methods

Both PµSL- and SLA-printed components require additional processing steps after printing. In the case of ceramic-filled pastes, green parts must first be debound and then sintered at high temperatures to achieve their final density and mechanical strength. While sintering is not required for PµSL-printed plastic parts, UV post-curing and careful cleaning of excess resin are usually necessary—a step that requires particular care, especially for microstructures in the range of a few micrometers, to ensure that the finest details are not damaged.

Conclusion: Two Specialists Instead of One Universal Solution

PµSL and traditional SLA are not mutually exclusive; rather, they occupy different niches within the stereolithography family—for both plastic and ceramic components. While PµSL excels at producing microscopic plastic and alumina ceramic components with production-grade quality, traditional SLA remains the right choice for large-format, high-strength ceramic components used in aerospace or industrial applications. A thorough analysis of requirements regarding component size, level of detail, and material stress determines which technology ultimately provides the more cost-effective and technically suitable solution.

Not sure which stereolithography technology is right for your part? AM Pioneers provides independent consulting on PµSL- and SLA-based 3D printing and will help you find the right technology for your needs.

Erik Nitsche
Sales Engineer BMF
+49 162 764 2630
erik.nitsche@am-pioneers.com

["post-8613","news","type-news","status-publish","has-post-thumbnail","hentry

PµSL vs. SLA: Zwei Präzisionstechnologien im 3D-Druck im Vergleich | AM Pioneers

<meta name="description" content="PµSL oder SLA?
